Where a metal roof actually fails

A commercial metal roof almost never fails across the panel. It fails at the points where it is fastened, lapped or penetrated — and there are thousands of those. Exposed-fastener systems rely on a neoprene washer under every screw head, and those washers harden, crack and lose their seal over fifteen to twenty years of Florida sun. Meanwhile the panels themselves expand and contract with every temperature swing, which works the fasteners loose and enlarges the holes they sit in.

Add salt to that and the timeline shortens considerably. Across Palm Beach County, and dramatically so near the Port at Riviera Beach or east of US-1 in Jupiter, salt aerosol corrodes fasteners, clips, termination bars and flashings well before the panels around them show any real deterioration. We regularly survey metal roofs with serviceable panels and a fastener population that has effectively failed.

A metal roof coating system addresses exactly that. It seals the seams and fasteners under a continuous reinforced membrane, arrests surface corrosion on sound metal, and eliminates the thousands of individual entry points that a fastener-based roof accumulates as it ages.

  • Fastener and seam encapsulation. Every fastener and lap is detailed and sealed, removing the individual failure points rather than chasing them one at a time.
  • Rust arrest on sound metal. Surface corrosion is treated and encapsulated. What the system cannot do is restore metal that has already corroded through.
  • Movement accommodation. Metal moves a great deal thermally. The system and its detailing have to flex with long panel runs instead of cracking at them.
  • Substantial heat reduction. An uninsulated metal roof runs extremely hot. A reflective system measurably lowers the temperature of the space beneath it.
  • No tear-off, no exposure. Particularly valuable on warehouse, barn and industrial buildings where the contents cannot be exposed to weather.

How a metal roof project runs

Fastener and panel survey

We assess the fastener population, the condition of the washers, panel corrosion, and whether any panels have corroded through. On coastal buildings we also look at the deck from inside, because condensation-driven corrosion is invisible from above.

Corrosion treatment and replacement

Surface rust is treated. Fasteners that have lost section are replaced, usually with a larger-diameter fastener that bites fresh metal. Panels that have corroded through are replaced rather than coated over.

Cleaning and priming

The roof is cleaned to the system's standard, and metal substrates generally need a primer appropriate to the panel finish. Skipping the primer on a weathered coated-steel panel is a common way to lose the adhesion later.

Seam and fastener detailing

Each seam and each fastener is detailed with reinforcing fabric. On a large warehouse roof this is the bulk of the labor, and it is what a cheaper quote is usually leaving out.

Field application and check

The field coat is applied to the specified thickness across the panels, and checked during application rather than assumed afterwards.
